In this study, we have explored the use of two-phase flow electroplating in order to produce micro- and nanoscale features on a single substrate. In this process, the composite electrodeposition is first performed on a sacrificial substrate to produce the microscale pattern. Subsequently, the sacrificial substrate is removed by dissolution in a chemical etchant, leaving behind a nanostructure in the substrate that is coated with a composite-derived electrodeposited metal layer. This process was used to fabricate substantially enhanced properties in the chemical protection layer of an aluminum substrate. Specifically, the chemistry of the sacrificial substrate must be matched to the chemistry of the electrodeposited composite coating layer in order for the final chemical integrity of the composite metal to be preserved. Although the microscale structures fabricated by this process were very similar to those obtained by electrodepositing a single metal, the nanoscale morphology was drastically different. This variation in morphology is attributed to the electrodeposition parameters that were used to deposit the composite layer.
